An ARC Clutch Perch/Lever setup is one of the nicest pieces on this build, Can't wait for them to design a matching brake lever.

Thanks for the step-by-step pictures and the total rundown of parts used. Seeing a quad like yours give me lots of ideas and inspiration for my upcoming 450R.

What made you decide to go Fox over Pep, Axis, etc. ?

Thanks.
Went with Fox for the level of adjustability. I believe in fine tuning a setup to make a rider faster and Fox Floats with DSC were a no brainer. I have no issues with PEP or Axis, just prefer Fox. I would like to try the Air Axis setup to see how it compares, but have no plans on going with anyone other than Fox.
Motor is still a couple weeks out. DASA needed to get some bends in to finish up a run of pipes and then this pig will makes some noise again.
I am happy that this build is inspiring others as many of other builds have inspired me

We decided to go with DASA's 99db pipe because StuntCock Racing supports responsible riding which includes noise control.
I think you guys will agree with that decision

Looks good. One problem. Some of the things that are factory black powdercoat, will chip quickly. I'm sure you have a good Powdercoater that you keep busy though. The Axis Air shocks are good shocks. If I was riding two identical bikes and the shocks were covered, I don't think I could pick out one from the other. Bike looks mighty good!

The motor should be in next week and I am going to powdercoat some of the various items on it. I am thinking valve cover, clutch cover, etc. If someone has any ideas or pics for the motor let me know. I don't want to take the head off so its staying raw.

Opened up the carb last night to see what was in there. (Remember that this quad was bought used with a 480kit already installed.)
I just had some DASA head porting done and figured I would bump the jetting up a bit or at least order some jets just incase.
How I bought it=
480cc
No lid/ Pro Design Intake/filter
12.5:1 CR
HRC Cam
Very Light Porting
Rossier full Exhaust
As it sits now=
480cc
No lid/ Pro Design Intake/filter

DASA Porting
DASA full Exhaust
I wasn't 100% what I was looking for last night , but it must not have had the HRC needle, because the Pilot was a 50 and the Main was only a 182.

Got a Cooler from the DASA boys. Unfortunately it was not full of beer, but I was happy to see our motor again.
DASA did a valve job and their signature porting.
For some reason I forgot to take a pic of the porting work, but it does look very nice!

sweetness, your parts that are getting powdercoated are simliar to mine, i got my water pump cover, thermostat cover, clutch cover, valve cover, and oil filter cover all powedercoated in a candy blue, and my engine will be back tommorrow from DRG!!!
. so i will get pics of the engine up on here, and i may have my quad rideable by this weekend, so im super excited.
so, Ben when will you be able to ride this beast?

The Fox Floats with DSC are awesome. I love the adjustability and would highly suggest them. StuntCock may build a Rhino next and I will certainly be in touch with the Fox guys because they are sick.
You will love them!!! Match them with Walsh Arms and a swinger if you can.

I jetted and installed the carb, the hotstart setup, and the throttle. I finished the wiring and should have the PC'd parts back tomorrow. Trying to get this thing finished up for Quad of the month voting
I imagine it will be done, but without a pipe by next week.

The CRF carbs use the same jets as the stock carbs. But the FCR carbs are more efficient so you'd need leaner jets then u would with the stock carb.
But you haven't even ran the bike yet since you did all the engine mods anyway. So you are starting from scratch.
Your best bet is to call Dasa and ask them what they'd recommend with their porting.
If you want a reference to start from someone else with the same carb on an 05 heres my jetting:
178MJ
45 Pilot
#50 Leak Jet
Stock CRF Needle stock position.
The CRF comes with a 42pilot stock, you will most likely get a lean bog off idle with that like I did.
Also u have big bore, porting and a larger DIA exhaust, so your jetting will prolly need to be a little richer then mine.

Call up GPR becasue I am not sure if it is on the site yet. $400ish or more If i remember correctly.

The leak jet controls the fuel flow to the accelerator pump. Very small jet screwed into the bottom inside of the float bowel.
And the 03 CRF already comes with a #55 stock, so no you won't need to change it.

I am going to part this piece of shi* out pretty soon if it doesn't start running.
Project Black has a crf ignition with a Ricky stator/Alternator to charge a small battery for the fan.
I was having some problems with the old carb/TPS yadda yadda...
So I just bought a 03 CRF FCR Carb, Wiring harness, CDI, Coil and pretty much everything except the stator. Installed it all today...
Quick recap- I bought the quad as a 480cc and it had a 50 pilot and a 182 main in the stock carb with the needle in the third groove from the bottom.
Back to today... I went to the FCR Carb after getting nowhere with the other setup and figured the upgrade was worth doing anyway (two birds, one stone kinda thing).
So to the jetting, I tried a 45, 48, and 50 pilot and still could not get it to pop over once!!! I was messing with the A/F screw and just could not get it to light. In fact the only time I saw smoke or fire is when I put some starting fluid in the intake of the head. Even if this was to lean or whatever, I should still be able to pump the gas a couple times and get something to happen, Right???
I am starting to get pissed because the June QOTM is happily driving me F'ing bananas right now.
I double checked the cam timing against the mark on the clutch side view hole and it looks good. I have good compression 75lbs and spark. The valves feel like they are seating really well, but something must be wrong because I can't get anything to fire.
Somebody please help!!!

Making jetting changes like that won't help it/stop it from starting.
You could put the smallest jets u could find in it and it would still give you something.
Sounds like something else, not jetting.

I am with you. It just doesn't make sence.
Is it possible to be 180 out on a quad or do they fire on both strokes like Harley's
Maybe it is the stator and or crank trigger. Trail Tech uses Ricky stators, is there any way to test them?

I wouldn't time it going by the mark on the view hole. On my crank gear the little dimple that you line up is mis stamped. If that is lined up to put it at TDC (which it doesn't) then my timing will be retarded about 3 degrees. So I had to put it at TDC by taking the head off and seeing for myself, then I made a new mark on that crank gear.
Just some food for thought but I would check to make sure you are really at TDC when you line up the dimple in the view hole. If your not then your timing and valve clearances will be off.

I am running out of troubleshooting options. Maybe I will try some dif fuel.
Update on the build; Ordered a DASA FCR adapter. Recieved our Hinson Inner Hub. Still waiting for our Hinson Basket and our Silver DASA Sticker.
I must say, The ceramic coated DASA exhaust took this build to a new level. You guys are going to flip when you see it now.

You are looking at our Trail Tech Flywheel. I am not sure if this would mess up the magnet enough to throw a poor/incorrect trigger, but it is something.
I will be calling TT tomorrow to see what they say.
Also, I haven't put coolant in the motor yet while trying to start it.... Please don't tell me there is some kind of mechanical switch that would mess with the stator or something????

Spark looks good when tested against the side of the head,
I can watch the fuel squirt in through the carb, but....
NO FIRE!!!
Right now I am thinking the
stator/flywheel/woodruff key setup.
My spark might be good, but if it is way off then it doesn't matter.

Yep, I don't even have the airbox filter on right now so I can make sure fuel is getting in there.
Not only that, I bought new gas just incase, but that wasn't it.

Here is how the stator is wired in case someone see's an issue
Alternator
Yellow > Yellow
Yellow > Yellow
Crank Trigger
Green > Green w/white stripe
Blue w/Y Stripe > Blue w/Y Stripe
Charge
Blue > White
White > Blue
I know the charge wire seems like it should be Blue to Blue and so on, but the instructions clearly states that they are crossed. A DASA tech confirmed this

Yep, tried two coils and two spark plugs, as well as two CDI boxes and wiring harness's...
Does any one know if there is any safety switch or something that would stop the motor from starting/running if there were no coolant in it?

Just fill it with water for now.
Distilled water preferably. 99cents a gallon at shoprite.
I wouldn't want to run it dry anyway.

I just wanted to make sure it ran first. I had a touch of water in the oil at first that made the oil grey quickly. Luckily I knew there was no water in the cooling system so I didn't freak out and think I had really big problems. Just flush the oil and now its all good.

I would say fill the radiator anyway just because why not? Check to see if its possibly something little maybe your killswitch, aftermarket killswitch or even key are on/off, and maybe check if any of those wires are messed up at all. I'll do some more research tomorow on what could cause the engine not turning over.

Well when you installed this crf ignition are you sure everything is hooked up right? Because what could have happened is when you removed key/killswitch you might have turned the quad off completley or basically on the off switch. I say try putting on the regular key/stock killswitch only to see if it will run.

Haha yeah there we go, I know that my description sounded childish but atleast we're getting somewhere. I looked in the owners manual and found nothing of a type of switch that would turn the quad off when you have no anti-freeze in there. Also my quad will still fire when the key is off just wont start up you can hear it fire out the back as long as your in neutral. I think project black's problem is electrical.

Have you tried power/push starting it maybe that can determine a few things if you get it started by pushing it.

I sent the entire motor to DASA. They did a valve job and porting. I sent the whole motor, not just the head because I wanted their techs to assemble it. They were a tooth off, and the valve tolerances were off as well. Stuff happens, I fixed that stuff, but my motor still doesn't fire.
I talked to Trail Tech today and asked about the flywheel. They said that it was cosmetic and not an issue. They also said that if there is spark, that their system is working.
I spoke with Brad from Team RPM today, (Great Guy by the way) and he was convinced that the valve tolerances were probably off and that the 04-05 motors are very finicky about those values. Brad races himself and even wrenches for Angela Butler. So today I bought a shim kit and got my tolerances well within spec, but still no fire. Also readjusted the decomp for those who are going to ask.
I put water in her today...No Dice
It does turn over smoothly, just doesn't fire.
I have tried pulling it with another quad, but that didn't work.

I swapped everything out elecrtical except the stator including:
Wiring harness
Coil
Black Box
Carb with TPS Sensor
kill switch
The stator/trigger does two things to start the bike
1. send power to the system/coil.
2. Tell the coil when to fire.
If one of them doesn't work then I would get no spark at all and the trigger has virtually no adjustment via bolts to the case cover and the flywheel woodruff key.

It sounds like the stator is not doing its job then from what you explained. Clearly it's not getting spark because you've got compresssion and it's getting fuel but no spark. Do you think the stator you have is broken? Or do you think you need to hook it up a different way?

Thats another thing. Its pretty much idiot proof to hook up.
The trigger has two wires, Green and a Blue w/Yellow strip and they hook up the the colored wires on the harness.
The stator has two wires, Blue and white. The deliver an AC current to charge the system so it really does not matter if they are crossed or not. I have tried it both ways.
I do have spark when I test it against the side of the head.
I am almost ready to start buying a TRX Ignition system...DAMN IT!

its gotta be in the timing if you have spark when you hold it to the side of the head. either cam timing or ignition timing, now you just have to figure out which one it is

Yeah, I just don't know. My gut say its the ignition timing because I have gone over the cam timing multiple times.
Does any one have any 04-05 ignition stuff they want to sell???

I dont know if its the same for 04/05 motors but on the 06 and up motors there is a view plug that you can take out on the left case cover by the flywheel. And you can turn the crank until the "F" mark is lined up with the groove. Thats how to make sure the ignition timing is set right, then time everything correctly after that.

I am alot late on reading these post. One question I did not see asked is did the engine ever backfire when trying to start? If not pull the plug and see if it is wet with fuel. if its wet and never backfired you never had spark. out of timing or not enough fuel and definately starting fluid it would have backfired. 75 psi seems slightly low on compression but the cylinder might be washed from all the fuel being dumped into it. Just starting points that are alot late in your diag quest.
By the way this is one great looking quad running or not. I'll trade for my running quad.

As for riding this beast... It is a promo piece so it won't be raced, but it will get dirty from time to time trust me.
My hand is broken right now, (Damn 2stroke bikes) so i have to wait a couple weeks.
I bought the bike from Raw450 with the bigbore kit and have never had an issue. Very fast and kinda scary. Go for it!!!!

Pulled the 58 pilot out and threw in a 55.
Runs a lot better and just plain rips! I still don't have a ton of seat time on it, but was able to play around a bit today.

if its a full national dasa build it should have 58+

well with the changes you have made i would guess 55 horse , if you want any more out of that motor you will have to up the compression that ESR kit is only 12.5 to 1 ..... these motors love compression

you are correct about no hp gainfrom the fcr carb, but it will yield some gains on the old butt dyno , it will give you a smoother power delivery and better throttle response which will make it appear faster when you ride it ..... the gains i was referring to was the better ported head that is on it now compared to when i dynoed it and the pipe which has a larger diameter head pipe which will yield a hp gain on the dyno when paired with a more free flowing head

Been riding Project Black a bit more now and I continue to be blown away with how crazy this thing is!
I dialed the suspension in a bit more and played with the jetting.
