i cracked my frame on my 04 400ex and i found a good deal on an 05 roller...i was wondering if i would be able to swap everything out onto the 05?...would i run into any problems?

Yes you can. All 400ex frames and engines are the same. I'm almost positive they are! 99% sure

yup it will work just fine,

no changes in the frame over the years

are gusset kits only nescesary for MX to keep the frame from cracking or bending or would a gusset kit be good for trails or is it not worth it

All depends on how hard you ride.

yea depending on your riding style a guesset kit could be a good investment if you have the means and ability to do so,

reinforcing your frame within moderation will never be a bad thing,
its when people go overboard and over gusset the frame, thats when things get bad
because you want your frame to be able to flex a little bit...

if you ride mx tracks hard with stock shocks, u might crack the frame.

gussets are good to have. but while its all off u should weld em on and send to pc. that way it looks good and u dont have to full with ugly touch ups.
