I've asked quite a bit on here, but haven't really given much feedback. Well this is the thread for that. I've been working on the quad for a few months now, but money is tight so I'm getting parts as I get the money. The overview:

That's pretty much where I stand now. I'm waiting on my '88 RM250 bottom end to come in. It was supposed to have been shipped Wednesday. I'm also waiting on some 450R bars from brandon34r, a set of 400ex wheels from 200xer, and a parts lot from ebay.

I'm sure you guys realize by now this is going to be a budget build. I figured I could build a pretty nice quad like I wanted cheaper than buying a quad and fixing that way. So far with everything listed in this thread I have $394. Let me know what you guys think.

Also when the bottom end comes in I'm going to get it mocked up so I can get the frame fully painted. Then I'm going to get the frame in rolling form. Then rebuilding the motor. Lastly will be the plastics and left over stuff.
What do you guys think so far?

It's actually rattle can. I sprayed one coat of Krylon black. Then when it dried good I scuffed it up and sprayed Duplicolor Metalspeck blue over that.

The 88rm250 had a killer motor that year.Try and look for a pipe from a 86 or 87 rm 250,it will be a bit easier to modify to fit your frame than the "lowboy" style on the newer ones.i used to own a 87 rm250 myself

Thanks for the tip. I was going to go CR250 after talking to you about it, but then almost got screwed over on that one. So I found this on for a pretty good deal. I'm praying it will be here tommorrow, so I can get it fabbed up and get the frame fully painted.

I got my parts lot in, but still no motor. Also I made a mistake I said earlier the paint was metalspeck, but it's actually metalcast.

What's left of the parts lot, excluding the handlebar clamps and bolts. I have them soaking in laqcuer thinner to get all the old paint off. I'll probably leave it bare aluminum.

I sent money off saturday to carlock #33 for his '05 450R swingarm. Hopefully it will be here by the end of the week or early next week.
My bottom end is coming in today. I've been waiting by the door all day. I'm going my gf's house a little later and was planning on getting it mocked up before, but it looks like I'm going to have to wait until I get back to do it.

I got the bottom end in. The side case was off of it and the kickstart assembly and gear for the powervalve was out of it. I think I got everything together right, but there was a bearing left over. I'm going to take it back apart and rebuild it after I get it mocked back up. I have run into a few things though. First if I center the pivot bolt mount up on the pivot bolt the sprocket shaft is sitting too far in for the chain guide. Can I make a spacer for the sprocket to make it line up? Also I am only able to go through three gears. I was thinking this is a four speed. I'm uploading pics now.

This is how it looks if I line up the sprocket shaft with the chain guide. Notice how it doesn't sit center on the pivot bolt. Can I just center it up on the pivot bolt and make a spacer for the sprocket? Also how wide are the mount parts for the 450R swingarm?

I see that shifter causing you problems. You're gonna need to shift the motor about an inch to the left to get the sprockets to line up.. and that shifter is going to hit the frame.
I suppose you could clearance that gusset and reinforce that area up another way.

Put hard rubber inbetween the motor and the mounts so it will cut down on the vibrations. You can also get your crank balanced to cut down even more.

I've got the shifter slid where it just barely clears. I'll make a spacer for the sprocket to the get it to line up. It looks a lot closer than in that one pic. I'm up her at her house, but I'm going to work on it when I get home.

I got the left side front mount welded up. The brackets made for one of the bottom mounts. I'll just get a long bolt and use small steel tubes to go between the brackets and the mount. I'll probably do something similar on the other bottom mount. Here's some more pics.

After I get everything welded and ground down on the frame it will be the same blue/purple color as the subframe portion. I'm going to do the swingarm and motor mounts black. The motor will be cleaned up after the rebuild and painted, but I still haven't decided which color. Here's the scheme I'm thinking about. I may paint the cases black and the cylinder/head something else.

The frame only looks blue in very bright light. It almost looks black normally, but has a very slight dark blue/purple tint. The closest pic to how it normally looks is at the bottom of the first page near the bottom. It's the one of the steering stem with the clamps on. It does have a tad more of a purple/dark blue tint though.
I'm going to use stock 400ex plastic because I love the 400ex plastic, but don't want to spend the cash for a custom color.

Don't worry too much. The metal is about twice as thick as the original. It also comes back to the frame and the top and is welded to the tubs. I may put a little reinforcement on top of the mount parts though.

It's all good. I'm going to have to use a small spacer. I haven't got a sprocket yet to see how it sill line up, but I'm hoping it won't be any more than 3/8". I'll probably chop the shifter out and a little forward, but I want to wait until I get my left peg in so I can get it exactly how I want. Tell me about the time. I've put around 6 hours into just mocking up the motor mounts. I've got some good news on that though. I just finished up the last set of mounts. Here's some pics.

I did my best to utilize all of the stock brackets, in case I happened to change the motor and part it out at some point. The only brackets I had to get rid of are the two back ones under the pivot bolt. Anyway, I'm about to go get the motor out, weld up the inside of the mounts, and paint everything. Also I forgot, does anyone know how wide the frame mount has to be for the 450R shock linkage?

Sure is. I'm going to rebuild it though. It will also be painted. The guy said it ran when he took it out, but it will need new bearings. I asked him which specific ones, but he hasn't got back to me yet.
Also yes those are drill bits holding the mounts up. I haven't got the bolts for them yet.

I hate it when people like you to try to start chit. I'm not bashing this project I was just pointing the stem out. I would think if the guy was able to mock up the engine then he wouldn't have any problem straightening out the stem. I posted so I would continue to get updates on this project not to argue.

I just got done painting most of the frame. I don't know if I got it all, because it's so hard to tell with that paint. So I'll have to wait until it dries and inspect it.

Thanks. I'm pretty much stuck right now. I have to find another can of the blue paint before I can finish the frame and start putting stuff together. I'm also in process of getting a ported cylinder. I'll keep an update of that.

i just remember that the RM's have head mounts are you goin to make one? the head stay isnt needed as much but helps with vibration and things of that nature. im building a 2 stroke hybrid my self but im using a 86 lt250r motor in a 400ex frame.

Finished up the frame and started putting stuff back together. I know the frame looks dusty. It's where the paint got in the air, then dried and settled. It wipes right off, but I wasn't worried about it right now. I also changed my mind on the arms. I'm going to repaint them gloss black instead of flat black. Hopefully I'll have them installed tomorrow night.

looks good. you should invest in some aftermarket bars like tag or fly flex bars. it will cut down the vibration to your hands and make it a nice ride. my stering stem was so bent it would make it hard to turn and i had a welder cut the ends off and make a new one with my old but +3. its vary strong with a solid square rod in it and its a bit fater too. workes great for me but in 6'ft. ill try to get a better pic today.

If I end up having problem with the stem I'll do something about at that time, but I think it will be fine. We'll see when I get it rolling.
I got my right side arms painted early today and got them put on tonight. I also sprayed the left side ones after. I'm about to go put another coat on them. Then I'm going to lift some and maybe they'll be dry enough to put on tonight.

looks realy good. if you use wd40 on all your rubber,break lines,air box,etc. they will look new.dont be afraid to use alot on the part your cleaning. just a thought for ya. and yes that is the same paint on our frame,but with clear imron on top.

I'm definatly going to clean it up when I get most of it together. I figured if I detailed it now it would be just as dirty before I get it rolling anyway.

I know I said in the first post this is a budget based build. So I'm sure there are some people interested in what kind of money I'm laying down for this project. Well here's a complete list. The only things not mentioned are two 3/16" x 2" 36" pieces of steel, two 1lb spools of flux core welding wire, and the cans of paint; which all comes out to be roughly $60.

Thanks man. It's a slow process since I'm doing it as I ge the cash. I've been trying to source a cylinder and everybody keeps wanting around $150 for ones that still need bored. It pisses me off since I could have bid a little more on one on ebay that was good and ported for less than $100. I wasn't at home when it ended and couldn't raise my bid.

sucks man keep looking on ebay and try this place like rocky mountain atv .com i didnt make it a url because sometimes they dont work when you click on it but search it on google idk if they will sell cylinders but everything they sell is the same top quality brand as all the other stores sell but for way cheaper and it will be new ill search it right now and put another post if they have one what kind of cylinder does it need to fit like the km 250 i think it was?

Hey I just thought I'd let you know that if you decide to try to straighten your steering stem, DO NOT use a torch to heat up. You will weaken the metal and it will just bend again, most disastrously(don't ask me how I know) I would reccomend you cold bend it back into shape with a shop press. IT works rather well, and doesn't fatigue the metal at all. Looks like your project is coming along nicely. What did you do about the sprocet not lining up with the chain roller? I see that when the rear engine mount is centered ont he pivot bolt, that it is off to tleft by about 1/2 an inch. You might have to modify (grind away one side) of the space in the center of the swing arm, then make a spacer on the oppsoite side to compensate. I'm not sure though, I can't really tell unless I see it in person. I made a 300ex/CR500 Hybrid myself, but I moved the engine forward so I didn't have to use a swingarm with a space in the middle of the pivot for the rear engine mount. That thing was brutally fast, but a nightmare to start and ride. It was such high compression , it always had to be pull started by another quad.

Not many updates. I just sent out money today for some 250r front shocks and a crank bearing/seal kit. I also got the cases split the other day. I'll have to mess around with it some more, since I wasn't able to get the crank out of the right side case. I think a guy is holding me most of the 450r rear parts I need, until I get paid for a job that's in my shop. I haven't heard back, so hopefully he is.

I got my shocks in today. I thought the bearings and everything would be with it, but it doesn't have the lower bearings/bushings. I can't hardly find them anywhere either. Ahh. They're just mocked up now with longer bolts.

Tell me the length and o.d. of the bushings for the shocks and I'll see if I have any or if I don't I'll see if I have the metal stock to cut you a few on my lathe. Also post a list of the stuff you need to continue.

I think the bushings should be the same size as a 400ex. I'll go measure it real quick though. Here's a list of stuff that I'll end up having to get.
300ex parts:
steering stem clamp bushing
airbox
rear brake parts (everything besides the caliper and line to it)
left foot peg and bolts for both sides
400ex parts:
plastic
tie rods
Universal parts:
shock bolts
clutch control assembly (lever, perch, cable, etc.)
tires
Edit: The diameter of the hole in the bottom shock mount is 3/4" give or take a hair. The width is the same as a 300EX or 400EX bottom shock mount. The inside hole should be the same too.

Now that I look at it, it looks like it will sit a little low. I followed the dimensions for the bracket. I may just have to adjust the shocks a bit.

I don't think the bushings will work off the 300ex shocks. The needle bearing that goes in there will not slide into the 400ex shock. Looks good though.

I got my crank bearings and seals in this morning. I just got done putting them in. I'll probably order a rod bearing and full gasket set to finish up the bottom end. I've never seen a rod like this one though. All of the rods I've used have a cap at the bottom, but this rod is solid. I guess I have to take the crank apart. Anybody ever messed with a crank/rod setup like that?

Thanks. This actually is my first quad project. I've got a little experience with fabricating from my job (bodyman) and I took a small motors class my junior year of high school were we did a lot of welding. The reason for not using aftermarket stuff is to keep cost down. I'm a college student and only have time to do a small amount of vehicles. I also figured that I could show everyone some cheap upgrades for thier own 300ex projects. Thanks again.

every two stroke I've had apart has had the crank/rod you describe, these have to be pressed apart and pressed back together, I would find some one thats done it before, from what I hear they are tough to get back together

Ah. Thanks for the info. That sucks though. I wonder if my rod bearing is okay. How should I go about testing that?

I would assume if it feels tight and rolls around smoothly that it is fine, but get someone elses opinion too

If your rod has play up and down it is bad. Side to side play isn't really a bad thing so keep that in mind. Also, if it moves just a tiny hair up and down I would still replace it just because you don't want to finish a good motor and have a rod go down.
Only 90 or so at Dennis Kirk for the HD Vesrah. Longer life on it then stock.

There's nothing like building a bike from the frame up with custom parts and aftermarket parts. Starting to look good though i'll try to get some pics of my buddies 87 Suzuki 250 he built from the frame up which is selling for only 1800 dollars and is in PERFECT condition.

I got money sent out thrusday for some parts off a Z400. It was a billet aftermarket thumb throttle, a stock radiator/fan assy, and a clutch actuator. I also sent money today out today to teamflatracing for a 450r carrier bearing, axle, linkage, and the swingarm collars. I'll let you guys know when I get them.

The post had been bent halfway to the ground for a long time, so I didn't take it off a good post. I'm hoping I can get a frame skid and a-arm skids made with it, but I won't have enough to do the swingarm. I'll have to acquire another downed sign for it.

I wish I could have found a stop sign, but this is the only one I've seen that's been down around here. I got the frame skid made and bolted up and have one a-arm skid marked off to be cut. I am leaving the decal on the sign and putting it facing down. 
Also if anybody ever sees one down and wants to get it you'll need a 13mm socket and a flat screw driver. Atleast that's what this one took.

Thanks.
The swinger just bolts up. The only thing that has to be done is the mount for the shock linkage. It has to be made then welded or bolted to the bottom tube on the frame. Most people use a 250r shock for it.

I'm pretty interested in a 400ex clutch control (perch, lever, cable), shock bolts and nuts, and lower front shock bushings. I'm not sure how much the bushings cost new, so I'll just say a price and we can go from there. How about $35?

If you want you can just take the tires off the rims. I already have some rims, so that may save on shipping. It doesn't matter to me though.

first off id like to say nice build bro, the paint looks great too. im close to starting my frankin400 and ive been looking for other peoples projects, just getting ideas and tips. did you line the front and rear sprockets up before you welded the motor mounts in? ive heard that is really important. and it also looks like you should fab a shifter if so. im subscribing to this, i like where its goin. keep it up

Out of the stuff you listed that's it for now. If the rims weigh a lot then I'll just take everything else and you can keep the rims, but if they don't weigh much at all then you don't have to worry about taking them apart. I figured it might save some on shipping, but if they're the aluminum ones then they don't weigh much anyway.

Well im stripping my 300ex and painting the frame red, the motor and swingarm flat black. Then im adding a oil cooler, 400ex carb, 250x cam, and some other stuff to it. Later in the summer im adding a 450r rear like what you have going on. I wasnt going to do it until i saw that u rattle caned your frame so i was like what the heck ill do it to.

That looks really good. Some alum. radiator shrouds would look sick on the bike and then move the rad. bottle so it mounts to the shroud to free up some room. but its coming along

haha i know what you mean. I had surgery on monday so I havent had time to work on my 300ex. Its killing me but tomorrow i get my engine preped for painting.

The motor has to be a water cooled motor like the RM250 one I'm using. You can't put a radiator on a oil/air cooled motor. the 250r should have a radiator, or atleast I think they do. Right now I just have it held on with big, thick zip ties. I think it will be sturdy enough for it, but if it isn't I'll just go back and fab some brackets utilizing the holes on the frame tubes.

Sweet i wonder when your other parts will arrive. You sould deffinatly make some solid brakets for the radiator because if that comes out youd be in a bad situation.

i think u can buy universel mounting kit at any auto store for it...they are either for trany coolers or oil coolers but im pretty sure they have them for rads too...

I might take a look at those mounts tonight, since I'll be headed that way anyway. I just back back in from the shop and have the bottom end together. I'll probably mount it in the frame and paint it up tonight. Hopefully somebody will answer my oil question in the powertrain section soon.

Ahh. I'm so pissed off right now. I just spent about two hours finishing up the motor then painting it and mounting it back on the frame. I put about a quart of oil in it to test for leaks. I didn't see anything for a few minutes so I put the recommended 800ml in. I wait a little while and the thing start having a slow leak. So I spent what seemed like an hour retorqueing all the bolts and finally get it taken care of. I was real happy at this point. Then I go to test my shift lever and the shifter shaft slides back into the case and off the gear. I then spent about an hour trying to get lucky and get the two spring on the shaft lined up on the post and at the same time get the gears lined up. No dice. So now I'm going to have to drain the oil, take the clutch cover back off and realign the shaft. I'll probably just wait until I get it rolling so I can get up in under it good to mess with it. Also does anybody know why the shaft would slide in the case? I noticed part of the housing that holds it was broke off, but I honestly thought it would keep it since there isn't much lateral play. Anyway end rant.

Waiting for parts again. Everything should hopefully be here soon. I know the tires and clutch controls are scheduled to be here on the 1st. I haven't gotten a code for the rest of the stuff though.

No problem. The can paint can go on thick, so you don't have to sand it with 400 like you would with an automotive paint. I sanded it smooth with 220 grit. Don't try to go to metal, just get it scuffed up with that. Flip it upside down and sand the bottom. Blow it off real good and wipe it down with a pre paint cleaner or a chemical like acetone. After that spray a light coat of Bulldog adhesion promoter over the bottom side of the frame. Wait a minute and do another light coat of it. Then wait 5 minutes and spray a good coat of paint over the bottom part of the frame. Wait a few minutes and put another coat. Repeat until the paint is uniform. If you're going to do clear wait a few more minutes and do 3 coats with a few minutes between each. Wait a day or two and flip it over and do the same process for the rest of the frame. Also you said you were doing this with rattle can like me. It won't be quite as sturdy as an automotive paint, so I'd suggest a frame skid to keep it nice.

also you can put the rattle can in hot water it will build up the pressure inside so the paint does not spatter

I commend your effort on a hybrid....but....I wish you would of taken it a little more serious. hope that doesnt sound rude or anything, but I think it could of turned out really nice if you spend more time on it? Like ditch the rattle can and wait till you have everything fit and finished...weld it up as strong as you can and grind down them after your done. Have it powder coated. Im sure pappy would give you a deal. Just a thought. I mean the idea is great...

Talk to pappy. Tell him your tight. He just might give you one hell of a deal seeing that your on a budget. Also, I said "take his time" It doesnt cost one penny to clean the motor up.
And as far as making a hybrid...I have made a hybrid. In fact I only spent 800$ to convert it...here you go....

balls2da-wall.....theres no way you can compare your bike to his. Yours looks like you have serious cash tied up in it. I mean the front rims and nerfs alone are almost half of what he has spent so far for his whole bike. His is a cheap build. I'm not putting your stuff down, its nice but some people cant afford a lot of stuff. Just say pappy would do the PC for $75 which I don't think would ever happen.....then you figure at least 50 shipping both ways so thats almost $200.

I'm not too worried about making it look nice. It's going to go on trails and crap. If I get stuff powdercoated and it gets chipped I'm SOL. If it happens now I can just drop another $5 for a can of paint and touch it up. I got the tires mounted, somewhat. I haven't got the lip to sit flush yet. Not many updates. I've got a sinuse infection or something right and honestly don't feel like getting off the couch.

Pappy pays for shipping one way. It cost me 40$ to ship to him from Iowa. And you never know...he very well may go that low.

Oh yeah, I think yellow plastics would look fine, like a stock suzuki but with darker frame, keep up the good work.
